An epoxy floor that peels has almost always lost its grip because the concrete was not properly ground and cleaned; one that bubbles usually has moisture or air coming up from the slab; one that turns yellow is standard epoxy reacting to sunlight. Small, well-bonded areas can be patched, but a floor that is lifting in several places needs the loose coating removed, the slab ground and tested, and a new system laid. What the failure is telling you

Epoxy is a two-part resin that bonds to concrete mechanically. When it fails, the way it fails points to the cause, and the cause decides whether a patch will hold or the whole floor has to be redone. Recoating over a failure without fixing the cause simply repeats it.

Peeling and delamination

Proper preparation means diamond grinding or shot-blasting to open up the concrete, repairing cracks and joints, removing oil and contaminants, and testing the slab for moisture.

Cheap jobs skip the grinding and rely on acid etching or a light sanding, and that is the main reason epoxy floors fail in Malaysia's humid climate. Tap a peeling floor with a coin or the handle of a screwdriver: a hollow sound around the damaged area shows how far the coating has already lost its bond.

Bubbles and blisters

Bubbles that appear days or weeks after the job are usually moisture. Concrete on the ground floor, especially without a damp-proof membrane under the slab, lets water vapour rise; a sealed epoxy film traps it and it lifts the coating into blisters. Bubbles that appear while the epoxy is still wet are more often outgassing: air leaving porous concrete as the slab warms up, leaving pinholes as the coating sets. Yellowing and chalking

Standard floor epoxies are aromatic resins, and aromatic resins yellow and chalk in sunlight. The epoxy cost guide notes that a sun-exposed floor needs a UV-stable aliphatic polyurethane or polyaspartic topcoat, and that only aliphatic PU is UV-stable; aromatic PU yellows too, so ask to see the topcoat's data sheet.

Indoors, yellowing is usually strongest in a band near glass doors, windows and skylights. On a car porch or driveway it is worse, and the topcoat choice matters more than the colour of the epoxy underneath. Yellowing is cosmetic; the floor may still be sound, and a light sanding plus a UV-stable topcoat can be enough.

Cloudy, sticky or soft coatings

Epoxy is sensitive to the conditions it cures in. High humidity or a cold, damp night can leave a white, cloudy or greasy film on the surface, which stops the next coat bonding. The film has to be washed or ground off before recoating. Soft or tacky patches that never harden mean the two parts were mixed in the wrong ratio or not mixed thoroughly; those areas must be removed, because they will not cure later.

Patch, recoat or remove?

  • Patch when the damage is small, the rest of the floor is firmly bonded and the cause is local, such as a dropped tool or a single crack.
  • Recoat over the existing floor when the old coating is sound everywhere but worn, yellowed or stained; it is sanded or ground to give the new coat a key.
  • Remove and start again when the coating lifts in several places, sounds hollow over large areas, or the slab has a moisture problem; some owners switch to another finish at this point, such as polished concrete.

A patch always shows, because new epoxy rarely matches old, faded epoxy exactly. In a garage or store room that may not matter; in a showroom or a living area it usually does.

How a proper recoat is done

  1. Remove all loose and hollow-sounding coating back to firmly bonded edges or bare concrete.
  2. Diamond-grind the whole area, including the sound coating, so the new system has a key.
  3. Degrease oil-stained areas and grind them again.
  4. Repair cracks and joints with epoxy mortar.
  5. Test the slab for moisture; use a moisture-tolerant primer, or choose another floor, if it fails.
  6. Prime, then apply the chosen system in the specified number of coats.
  7. Add a UV-stable topcoat anywhere the floor sees sunlight.
  8. Keep traffic off until the floor has cured.
