Most people only look at their roof once it starts dripping. This page is for the stage before that — when you can see rust from the garden, from an upstairs window, or in a drone photo, but not a single drop has come inside. It is the stage where money goes furthest, because the gap between treating surface rust and replacing perforated sheets runs to tens of times the cost. Rust on a metal roof does not arrive all at once. It begins as discolouration, becomes freckling, then pitting, and finally perforation — and each stage has one job that matches it and one price that goes with that job. “Zink” in everyday Malaysian usage covers at least three different materials, and they rust in visibly different ways. The sheet itself is steel in every case — steel always rusts. What slows it down is the coating sitting on top, and reading that coating correctly is the first diagnostic step, because it tells you whether the rust you are looking at is normal ageing or the result of something being done to the roof.

Sheet material itself runs RM4 – RM8 per sq ft for corrugated zinc or IBR and RM6 – RM12 per sq ft for metal deck or longspan, with labour on top at RM3 – RM5 and RM3 – RM6 per sq ft respectively (indicative 2026, Klang Valley) — the same figures our re-roofing cost guide uses. Knowing the sheet grade matters for pricing because a Zincalume or colour-bond roof that is rusting early is usually telling you something was done wrong, not that the material has reached its end.
Manufacturer service-life figures are measured under laboratory conditions. Our climate shortens them. Year-round humidity means metal surfaces stay wet for longer every day — dawn dew in particular sits there until the sun clears it. Extreme heat-cool cycling, with a roof surface baking at midday and then dropping sharply in an afternoon downpour, drives the expansion and contraction that tears paint at the edges of screw holes. Industrial air around manufacturing areas carries sulphur that behaves the same way. And the parts of a roof that rain never washes — under eaves, beneath solar panels, behind parapet walls — rust faster than exposed areas, because rain genuinely does rinse salt and dust off the surfaces it reaches and simply never gets to those.
This is the most useful section on the page, because every one of these is avoidable — and we find all five on roofs less than ten years old.
Swarf — metal filings from drilling and cutting. When screws are driven or sheets are cut on the roof, fine steel dust scatters across the surface. It rusts within weeks, and every particle becomes a small rust spot biting down into the coating. A roof covered in scattered small rust freckles is almost always a roof that was not swept clean after installation. Contact with wet cement or mortar. Mortar spilled during ridge or flashing work and left to dry on Zincalume will etch the coating underneath it. It has to be washed off before it sets.
Incompatible metals. Galvanised or lead fixings on a Zincalume roof, or copper pipework and air-conditioner drainage running water across the sheets, produce galvanic corrosion — one metal sacrifices itself for the other. Water running off a copper surface is enough to draw a rust stripe down the sheet below it.
Walking on the roof without load-spreading boards. Footprints that dish the sheet create hollows where water pools, and pooled water is where rust starts.
The wrong paint. Ordinary paint brushed straight over rust without surface preparation traps moisture beneath the film, and the rust keeps spreading underneath while the surface still looks fine from the ground.
Grade the metal first, then price the job. These are the four stages we use on site, and the work that belongs to each (indicative 2026, Klang Valley). Note that Grade 3 is about rust along the joint lines, not about an active leak there — a leaking lap joint is a repair question and belongs to the leak repair guide.

The simple test that separates Grade 1 from Grade 4: rub the rusted area with a wire brush. If there is solid metal under the rust, you are at Grade 1 and coating is still the right answer. If the brush goes through, or the metal crackles, that sheet is finished — there is no coating that repairs steel which has already gone.
If you can only inspect one thing on a roof, inspect the screws. Every roofing screw carries a rubber washer — normally EPDM or neoprene — compressed so that the drilled hole stays watertight. That rubber degrades under UV and heat, typically within seven to fifteen years in our climate, and once it cracks, water sits in the screw hole. From there rust spreads in two directions: inward into the screw shank, and outward into the sheet around the hole. The signs are visible from ground level too — an orange rust ring around the screw head, or a screw head sunk so deep that the sheet has dished around it, which is over-tightening and a common installation error. Re-screwing is priced by roof area and by how much lap sealing is in scope: a single-slope porch or extension roof, fasteners only, sits at RM500 – RM1,500, while a whole terrace-house roof re-screwed with fresh sealant run along every lap runs RM1,000 – RM2,500 (indicative 2026, Klang Valley). Either way it is the cheapest preventive work that exists on a metal roof, and it usually buys several more years before anything larger is needed. Three options, and people routinely choose the wrong one because they choose by price rather than by the condition of the metal.

A rust-seal coating system makes sense while rust is on the surface and the sheets are solid across the whole roof. It involves pressure washing, treating the rusted areas, a rust-converting primer and a topcoat — it is a system, not a paint job, which is why it is priced per square foot rather than by the tin. Sheet replacement makes sense when a small number of sheets have perforated but the rest are still good. Sheet replacement is quoted at RM800 – RM3,000 by the number of sheets and by access; the tighter RM1,000 – RM2,500 band our other roof guides publish covers the common case of a few sheets on an easily reached slope, and the wider band covers everything from one sheet over a back-kitchen extension to a full run down one side of a roof. Colour matching on a faded colour-bond roof is rarely perfect — expect a visible difference.
A full re-roof makes sense when perforation is widespread, or when the purlins and rafters beneath have been compromised. A like-for-like re-roof of a roughly 1,500 sq ft terrace runs RM10,500 – RM27,000 depending on material, as our re-roofing cost guide sets out. That guide then prices the structural add-ons separately — stripping and disposing of the old roof at RM1,500 – RM4,000, replacing battens at RM2,500 – RM6,000, truss repair or replacement at RM5,000 – RM20,000, ridge replacement at RM800 – RM2,500, box gutter replacement at RM1,200 – RM3,500 and scaffolding at RM1,000 – RM3,000. That is the arithmetic behind the number, and it is why “how much to replace my roof” has no single answer until someone has looked at the timber.
The most expensive common mistake: spending money on coating a Grade 4 roof. Coating does not close holes, and six months later you are paying for sheet replacement as well.
Houses and extensions built before roughly 2000 sometimes carry fibre-cement sheets containing asbestos — grey, thicker than metal, and they do not rust but do become brittle and grow moss. These sheets must not be scrubbed with a wire brush, cleaned with a high-pressure washer, or cut with a power cutter, because all three release fibres into the air. Asbestos-cement is hazardous specifically when the fibres are released, which is exactly what drilling, cutting, breaking and pressure-washing do; left undisturbed it is a different proposition. If your roof sheets look like cement rather than metal and the house is more than 25 years old, get it confirmed before anyone touches it. Repair work on sheets of this kind sits at a market rate of RM800 – RM3,500 plus licensed disposal costs (indicative 2026, Klang Valley) — the same figure our roof repair cost guide publishes for pre-2000 asbestos-cement — and in many cases full replacement with modern metal deck is more sensible than repairing the same sheets repeatedly, with the sheets wetted down, removed whole rather than broken up, wrapped and disposed of properly. Say so when you enquire, so the job is scoped for it from the start.
This is the question every owner actually wants answered. There is no exact figure without going up to look, but three indicators give a reasonable picture. Age: corrugated zinc and IBR sheet are generally expected to last 15 to 20 years in Malaysia and metal deck or longspan 20 to 30, which is the lifespan table in our re-roofing cost guide. Rust distribution: rust concentrated around screws and along lap joints means the roof has plenty of life left once the fasteners and joints are dealt with; rust spread evenly across the middle of the sheets means the coating is spent and the clock is running on the whole roof. The condition of the structure beneath: sound purlins and rafters mean sheet work alone will do; rotted or termite-eaten timber turns the same job into a far larger project. The worst combination — widespread rust plus weak timber — is the case where spending on repairs only postpones a replacement you cannot avoid.
Maintenance that genuinely slows rust, in the order it matters: sweep off metal filings after any roof work, and if the crew finishes cutting and drilling without sweeping, ask them to do it before they come down — this is the cheapest preventive step in existence. Clear gutters and roof valleys at least annually, because leaves and silt hold moisture against the metal for days after the rain stops; our gutter and downpipe guide covers what that involves. Check the screws every three to five years and replace washers before they crack, not after. Wash the parts rain never reaches — under eaves, beneath solar panels, behind parapets — once a year with water and a soft brush. Divert anything that runs water onto the roof: air-conditioner drain pipes, discharge from a higher roof, and dripping taps all create rust stripes. And do not paint over rust — if you want to paint, it has to follow proper surface preparation, or you are only hiding the problem.
