Rust bubbling through the paint on your grilles or gate? Here is how to judge the damage and repaint so it lasts, or know when to replace.

A rusty mild steel grille or gate is worth repainting while the steel under the rust is still solid; once the welds, the bottom rail or the posts have rusted through, replacing that section or the whole piece is usually the better money. Doing it right is mostly preparation: wash, remove all loose rust and flaking paint back to firm metal, prime bare steel with a rust-inhibiting primer before fresh rust forms, then apply two topcoats. Most grilles and gates in Klang Valley homes are mild steel with a powder coat or paint on top. The steel itself has no defence: as our gate materials guide puts it, it rusts as soon as water reaches bare metal. The coating is the only protection, so every chip from a key, a bicycle or a slammed door is where the rust starts. Humidity, heavy rain and splash from the porch floor do the rest.
Rust does not spread evenly. It concentrates where water sits or the coating is thinnest: welds, the bottom rail, hinges, lock boxes, anchor points into the wall, and hollow posts. In salt air it is faster again; the metal grille guide notes that mild steel grilles in high-humidity or salt-air settings rust at weld points within 2–3 years.
The right job depends on how far the rust has gone, not on how bad it looks from the gate. Rub the worst spots with a wire brush or scrape with a screwdriver: if firm metal is underneath, it can be treated and painted. If the brush goes through, the metal flakes in layers, or a hole opens up, that part needs cutting out or replacing.

Almost every failed grille repaint fails in the preparation, not the paint. A proper job goes like this:
Tight, well-bonded rust in pits can be treated rather than removed entirely, but loose, powdery rust must go. Painting over it only hides it for a season.
Bare steel needs a primer made for metal before any colour goes on. The metal grille guide's advice is to apply a zinc-phosphate primer to any bare metal or scratch immediately, and the grille door guide says to treat any rust spot straight away with a rust-inhibiting primer before it spreads.
Follow the maker's instructions on drying time between primer and topcoat, and do not prime in the rain or on a damp surface.
Outdoor metal needs a hard, glossy topcoat. Solvent-based enamel is the common choice for grilles and gates because it sheds water and resists knocks; our paint types guide explains why enamel, not the water-based emulsion used on walls, is used on metal. Two thin coats last better than one thick one, and the edges and the underside of each bar need the same care as the face. Brush and roller are normal on site; spray gives a smoother finish but needs masking against overspray on walls, cars and the neighbour's porch.
Powder coating gives the most durable finish but is a workshop process: the grille or gate leaf has to be taken down, blasted and baked. For fixed window grilles that is rarely practical; for a badly rusted gate leaf that is coming down anyway, it can be worth asking about.
A grille or gate with isolated rust-through at a joint can often be saved by cutting out the bad section and welding in new steel before painting. When the rust is spread across the bottom rail, the hinges and the posts, repair costs climb and the result is weaker. The grille door guide's rule of thumb is useful: if a grille door is rusty but still sound, repainting it can buy several years; if the welds or the bottom rail have rusted through, or the gate drops and drags, replacing it is usually the better money.
