A PU sandwich roof panel is a factory-made roof sheet with an insulating foam core bonded between a profiled metal top skin and a flat or lightly ribbed underside, so the roof, the insulation and a finished ceiling arrive as one panel. It is quieter and cooler than a bare metal deck and suits extensions, back kitchens, porches and factory roofs, but the joints, fixings and cut edges must be detailed properly or it leaks like any metal roof. What a sandwich roof panel is

Wikipedia's entry on the sandwich panel describes it as any structure made of three layers: a low-density core and a thin skin bonded to each side, used where high rigidity and low weight are needed at the same time. On a roof, the top skin is a profiled, coated steel sheet that sheds rain like an ordinary metal deck. The bottom skin is a thinner, flatter sheet that becomes the ceiling you see from below. The core in between is usually polyurethane (PU) or polyisocyanurate (PIR) foam, sometimes expanded polystyrene (EPS) or rockwool.

In Malaysia the panels are sold as PU roof panels, insulated roof panels or sandwich roofing, and in India-derived catalogues as PUF panels. They are the same family of products as the sandwich panel partitions used for cold rooms and factory offices, but made with a weather-shedding top profile.

Why people choose them

  • Heat. A bare metal sheet heats up in the afternoon sun and radiates it straight into the room below. The foam core slows that heat down.
  • Rain noise. The core damps the drumming that makes a bare metal roof loud in a storm.
  • Condensation. The warm, humid room air never touches the cold top sheet, so the underside does not sweat and drip.
  • A finished ceiling. The underside skin is often left exposed, so there may be no separate ceiling to build.
  • Speed. Large panels go up quickly on steel or timber purlins.

Wikipedia lists PIR, mineral wool and XPS as typical low-density cores, and in its section on aluminium composite panels warns that polyethylene and polyurethane cores do not have good fire-resistant properties unless specially treated. For a home extension or porch the fire question is usually modest, but for a kitchen, a shop or a factory ask for the core's fire classification in writing.

Where sandwich roof panels fit, and where they do not

They work best on simple, single-slope or gently pitched roofs with long straight runs: a back-kitchen extension, a car porch, a covered yard, a factory or warehouse. They are less suitable where the roof has many hips, valleys and odd angles, because every cut exposes the core and every junction needs a site-made flashing. Check the structure too. The panels are light, but they are long and stiff and need purlins at the spacing the manufacturer specifies. Reusing old timber purlins that sag or have termite damage will show up as a wavy roof and open laps.

Joints, fixings and cut edges: where they leak

  • End laps. Where two panels meet along the slope, the top skin must overlap with the core cut back, sealed, and fixed through the crowns of the profile.
  • Cut edges. Exposed foam at the eaves and ridge must be closed with a trim or foam filler; open edges let in water, insects and nesting birds.
  • Fixings. Long screws with bonded washers go through the full panel into the purlin; over-tightening crushes the core and dimples the skin, which then ponds water.
  • Fall. The roof needs enough slope for the profile chosen; near-flat panels hold water at every lap.

The alternative: metal deck plus separate insulation

The same goals can be met by laying an ordinary metal deck and adding insulation underneath: reflective foil or sarking on the purlins, rockwool above a ceiling, or PU spray foam on the underside of the sheet.
